What a Partially Blocked DPF Is Costing You in Fuel

Back pressure raises fuel consumption long before any warning light appears. For a high-mileage fleet, the invisible cost dwarfs the cleaning bill.

The DPF warning light is a late indicator. By the time it illuminates, the filter has usually been progressively restricting exhaust flow for months — and every one of those months carried a fuel penalty that nobody was measuring.

Why restriction costs fuel

An engine is a pump. It draws air in and pushes exhaust out, and any resistance on the exhaust side is work the engine has to do rather than work it delivers to the wheels. This is pumping loss, and it scales with restriction. A filter at 40% blockage is imposing a continuous parasitic load that shows up directly at the fuel pump.

There is a second, larger effect. As the filter loads, the ECU attempts active regeneration more frequently. Active regeneration works by injecting additional fuel to raise exhaust temperature — fuel burnt purely to heat the exhaust, contributing nothing to propulsion. A vehicle stuck in a cycle of frequent, often incomplete regeneration attempts can be consuming meaningfully more fuel than its baseline before any restriction penalty is counted.

What we actually measure

Across fleet customers who benchmark consumption before and after cleaning, recovery typically falls between 6% and 12% depending on how far the filter had loaded and how frequently the vehicle had been attempting regeneration. Vehicles that had been in near-continuous regeneration cycling sit at the top of that range.

Measuring it properly

If you want the number for your own operation rather than ours, the method matters. Benchmark over a period long enough to average out route and load variation — a month is a reasonable minimum. Record consumption per vehicle rather than fleet-wide. Clean the filters. Then measure the same vehicles over an equivalent period on comparable routes. Anything shorter or less controlled will be swamped by ordinary operational variance.
